ASSEMBLY LINE DESIGN (ALD) SUITE

The Assembly Line Design (ALD) Suite is an advanced and integrated Excel‑based industrial engineering platform that supports constraint‑aware assembly line design. It helps engineers and operations teams evaluate line configurations, balance work content across stations and operators, define line-side storage solutions, and understand the real impact of takt, product mix, operator coordination, and tooling constraints. ALD is part of the Dumontis Codification suite: practical tools that translate operational expertise into powerful, field-tested models that support better operations decisions.

The Challenge

Manufacturers face recurring operational pain points while balancing and designning their assembly lines. This is caused by limited access to proper methods and tools, the use of incomplete or theoretical approaches, and the abundance of fragmented spreadsheets. These issues appear on the shop floor and in engineering offices, creating instability, inefficiency, and misalignment. Typical shop floor challenges include:

  • stations exceeding takt while others remain underutilized
  • unclear or inconsistent work instructions leading to variation
  • excessive walking, searching, and material‑related delays
  • ergonomic risks and unsafe handovers
  • unpredictable throughput due to mixed‑model complexity
  • operator frustration caused by unclear tasks or missing tools

Engineering and management teams face their own constraints:

  • slow, error‑prone balancing in Excel
  • lack of visibility into constraints such as build sequence, task positions, multi-operator tasks and hand-offs, tooling, and material flow.
  • difficulty exploring scenarios quickly and reliably
  • misalignment between engineers, managers, and operators
  • manual, repetitive documentation processes
  • enterprise tools that are too heavy, costly, or complex

These pain points create a strong need for a structured, realistic, and accessible environment for line design and improvement.

Capabilities

ALD Suite provides a complete, structured environment for assembly line design and improvement. Its modular architecture supports scalable adoption and enables teams to work concurrently across products, stations, operators, and materials. The system consists of interconnected modules that together form a comprehensive workflow:

  • Master Data — defines volume units, time units, and conversion factors for consistent use across environments
  • Line Setup — models line segments, stations, products, variants, takt, and operator strategy
  • Task Definition — defines tasks and task groups, work content and cycle times, ergonomic load, and PERT‑based build sequences for sequencing and balancing
  • Operator Module — reviews required operator skills, supports fixed‑station and moving‑operator allocation, including multi‑operator tasks and handovers
  • Simulation — evaluates takt compliance, mixed‑model flow, bottlenecks, and station utilization
  • Tooling — maps tool requirements, detects conflicts, and supports investment or rebalancing decisions
  • Materials — defines materials, line-side locations, bin types, quantities, racking, and hazard codes
  • CI / Kaizen — identifies improvement opportunities, assigns actions, and tracks progress

This modular system ensures consistency, scalability, and efficient teamwork across the entire line design process.

Differentiators

ALD Suite differentiates itself through a unique combination of capability, accessibility, and realism. It provides engineering‑grade modelling without the cost, rigidity, or overhead of enterprise platforms, while avoiding the limitations of traditional spreadsheets. Key differentiators include:

  • Excel‑native architecture — advanced functionality without new software, IT involvement, or complex training
  • Integrated workflow — time study, sequencing, tooling, materials, and simulation in one structured environment
  • Realistic modelling — detailed task dependencies, operator choreography, tool conflicts, and parts storage
  • Deterministic simulation — heijunka schedules, mixed‑model flow, takt compliance, and station utilization
  • Modular design — eight interconnected modules supporting clear workflow and parallel teamwork
  • Dynamic reporting — print‑ready charts and dashboards for clear communication and rapid alignment
  • Low cost of ownership — enterprise‑grade capability at a fraction of the cost and complexity
  • Rapid deployment — minimal installation, no integration, and limited onboarding
  • Consistency and traceability — standardised workflow for repeatable, auditable decisions
  • Operator‑centric design — feasible choreography, clear task definitions, and ergonomic scoring

These differentiators position ALD Suite as a credible, high‑value alternative to both spreadsheets and enterprise line‑balancing platforms.

CASE - VDL BUS GROUP

When VDL Bus Group began building the new generation of bus modules, the factory was driven more by effort than by design. All variants moved along a single mixed-model line that had grown organically over time, leading to long walking distances, unpredictable workloads, and constant logistical bottlenecks.

The first step was to untangle the factory. The team replaced the original line with three dedicated mixed-model assembly lines and rotated the entire layout by ninety degrees to straighten the material flow and eliminate the main logistical bottleneck. This structural redesign also made it possible to align team leader responsibilities with the value streams. “The moment we split the mixed line into three model-specific lines—and rotated the entire layout by ninety degrees—everything changed,” said the plant manager.

Next, the team used ALD to rebuild the line at a detailed level: incorporating actual task times, build sequences, task and skill constraints, tools, ergonomics, and line-side storage. “It’s the first time we have a single place where the entire line exists, based on real data from the genba,” said one of the engineers.

Flow stabilized. Logistics became predictable. Operators finally experienced balanced work instead of constant improvisation. And team leaders were able to manage the full value stream instead of isolated fragments. The result was a dramatic improvement in productivity—and a factory that felt calmer, clearer, and much easier to manage.

Curious how this approach at VDL Bus Group paved the way for a jump in productivity and a more stable process?
